A pallet can look secure at dispatch and still arrive with shifted cartons, crushed corners, or loose stock. The difference is usually not the pallet itself. It is how the load was wrapped. Knowing how to use stretch film properly helps warehouse teams reduce transit damage, improve load stability, and avoid wasting film on wraps that do not hold.
Stretch film is simple to use, but technique matters. Too little tension leaves the load loose. Too much tension can crush lightweight cartons or cause the film to snap. The goal is a stable unit load that stays together through handling, storage, and delivery without using more material than necessary.
Start With a Stable Pallet Load
Stretch film cannot correct a badly built pallet. Before wrapping, make sure the load is square, balanced, and supported from the bottom up.
Place heavier cartons on the lower layers and lighter items on top. Keep boxes within the pallet footprint where possible. Cartons hanging over the edge are exposed to impact from pallet jacks, racking, and neighboring loads. If the products have uneven shapes, use corrugated pads, corner boards, or other protective materials to create a more even surface before wrapping.
Check that every carton is closed and packed firmly. Stretch film holds items together, but it is not a substitute for a properly sealed carton. If a box is already weak, wrapping it tightly can make the damage worse.
Choose the Right Stretch Film Before You Wrap
The right film depends on the load weight, carton surface, pallet height, and wrapping method. A light, regular-shaped pallet does not need the same film as a tall load of dense cartons or irregular products.
Hand stretch film is suitable for lower-volume operations, retail backrooms, small warehouses, and occasional outbound pallets. It is applied manually with a hand dispenser or by holding the roll directly. Machine stretch film is designed for pallet wrapping machines and is the better choice where teams wrap high volumes every day.
Film gauge also affects performance. Thinner film may be enough for light, stable loads, while heavier or awkward loads generally need stronger film with better puncture resistance. Choosing the thickest film for every job is not always cost-effective. A quality film that stretches well can often deliver better holding force with fewer wraps than a low-grade film used excessively.
For dusty, sharp-edged, or uneven loads, test the film first. Punctures and tears waste time at the packing station and can leave a pallet unsecured halfway through the wrapping process.
How to Use Stretch Film by Hand
Manual wrapping works well when the operator follows a consistent pattern. The key is to anchor the film to the pallet, maintain controlled tension, and create overlap between each pass.
Anchor the Film at the Base
Start at the bottom of the pallet. Attach the film to a pallet corner, tuck it between the boards, or wrap it around the lower cartons and pallet base. Make two or three full rotations around the bottom section before moving upward.
This base wrap is critical. It connects the cartons to the pallet, helping prevent the load from sliding or separating during transport. Do not wrap only around the product while ignoring the pallet. That creates a bundle that may shift off the base when it is moved.
Keep Tension Consistent
Walk backward or sideways around the pallet while keeping the film under steady tension. Pull enough to stretch the film and remove slack, but not so aggressively that the cartons deform or the film breaks.
A practical check is to watch the film as it leaves the roll. It should lie flat against the cartons with no loose loops, but it should not cut into soft packaging or pull box edges inward. If the film snaps repeatedly, reduce the pull force, check for sharp corners, or use a stronger grade of film.
Overlap Each Layer
Move upward gradually, overlapping each rotation by around one-third to one-half of the film width. This overlap builds containment force across the full load instead of leaving weak gaps between wraps.
When you reach the top, wrap the upper section two or three times. If the top cartons are loose, lightweight, or likely to move, add a top sheet or place a corrugated pad over the load before the final wraps. This provides better protection from dust and light handling contact.
Wrap Back Down for Better Holding Force
For most shipping pallets, do not stop after one upward pass. Continue wrapping back down toward the base, maintaining the same overlap. Finish with extra turns around the lower third of the pallet, then tear the film and press the end firmly against the wrapped load.
This up-and-down pattern creates a more secure load than simply spinning film from bottom to top once. It also gives the base and midsection the holding power needed for forklift movement and delivery handling.
Use More Wraps Where the Load Needs Support
There is no fixed number of revolutions that works for every pallet. A small, uniform load may only need a basic base, middle, and top wrap pattern. A tall or unstable pallet may need extra reinforcement at the bottom and across the middle.
Add more film in areas where cartons could shift, such as the transition between heavy lower boxes and lighter upper boxes. If the pallet has gaps, protruding items, or mixed carton sizes, apply additional wraps around those weak points. For very irregular loads, protective edge materials or strapping may be a better complement to stretch film than simply adding more layers.
The aim is containment, not excessive wrapping. Overwrapping increases material costs, slows packing, and makes receiving more difficult for your customer. A properly selected film and disciplined technique usually outperform a pallet covered in unnecessary layers.
Common Stretch Film Wrapping Mistakes
Many load failures come from small habits that are easy to correct. Avoid these common issues:
- Wrapping only the cartons and not locking them to the pallet base.
- Pulling film too tightly around soft cartons, bags, or lightweight products.
- Using too little overlap, which creates weak vertical gaps in the wrap.
- Ignoring sharp corners that can puncture film during handling.
- Leaving a loose film tail that can catch on equipment or unravel in transit.
- Using one film grade for every product, regardless of load weight or shape.
When to Use a Hand Dispenser or Wrapping Machine
A hand dispenser gives better control and makes manual wrapping less tiring. It also helps operators maintain more even tension, especially when wrapping several pallets in a shift. For small sellers and lower-volume warehouses, it is a practical upgrade from wrapping directly from the roll.
A pallet wrapping machine becomes worthwhile when output is high, load consistency matters, or labor time is becoming a cost issue. Machine wrapping delivers more repeatable tension and wrap patterns, reducing variation between operators. However, it still requires the correct film settings and a stable pallet load. Automation cannot compensate for cartons stacked unevenly or products placed outside the pallet edge.
For businesses shipping mixed orders, the best approach may be a combination: use machine wrapping for regular palletized stock and hand stretch film for unusual, oversized, or short-run loads.
Check the Load Before It Leaves
After wrapping, push lightly against the upper and middle sections of the pallet. The load should feel connected and stable, not loose or separate from the pallet. Inspect the bottom wraps to confirm that film has captured the pallet base. Then check the top for exposed cartons that may shift or collect dust.
If the pallet will travel long distances, be transferred multiple times, or stored in racking, add protection based on the real risk. Corner boards can protect carton edges. Top sheets can keep dust and moisture off the load. Straps may be appropriate for very heavy goods. Stretch film works best as part of a packing process, not as the only safeguard.
The best wrapping method is the one your team can repeat quickly and consistently. Set a simple standard for each common load type, keep the correct stretch film ready at the packing area, and check the first few pallets each day. That small routine protects stock, controls film usage, and helps every shipment leave the warehouse ready for the journey ahead.
